The convergence of digital and physical domains has positioned Cyber-Physical Systems (CPS), Digital Twins (DTs), and Manufacturing Operations Management (MOM) as foundational enablers of Industry 4.0 and 5.0. Yet fewer than half of digital initiatives meet their business outcome targets, largely because of fragmented approaches and weak links between operational losses and financial value. This study presents a monetization-driven framework for cyber-physical fusion—the bidirectional synchronization of physical operations and virtual models guided by shared economic objectives. Building on Lean Manufacturing, World Class Manufacturing (WCM), and Model-Based Systems Engineering (MBSE), it introduces a six-step A–E matrix methodology that identifies, classifies, monetizes, and prioritizes losses through Impact–Cost–Easiness (ICE) screening and monetized net benefit. A Net of Insights and Principles defines the cultural and managerial preconditions, and a five-level maturity model provides a roadmap from process standardization to closed-loop control. The framework was evaluated in a zone of 13 manual stations in the trim, chassis, and final assembly area of a North American automotive plant. The methodology quantified annual losses of approximately USD 284,000, guided digital-twin simulation of three scenarios, and supported selection of a comprehensive redesign. Post-implementation measurement confirmed a 15–18% labor-productivity gain (17.0% simulated), a 24% reduction in walking time, and a 13.3% reduction in floor space. Conservatively monetized, annual savings reach approximately USD 216,000, with an estimated payback of about ten months, while the plant advanced from maturity Level 2 to Level 3. The findings show that coupling monetization with maturity alignment strengthens the economic justification and sustainability of cyber-physical integration.
